"Go a size up, just to be safe" is one of the most common decisions made on a ductwork spec, and it's one of the most expensive habits in the industry. Oversizing feels like a safety margin but, in practice, it often creates the exact problems it's meant to avoid.

Before you round up on your next run, it's worth checking what the numbers actually say with our [duct sizing calculator](https://elephantduct.com/duct-minimum-size-calculator).

## Why Installers Oversize Ductwork in the First Place

Oversizing is rarely reckless. It usually comes from good intentions with bad inputs. A spec gets pulled from a similar past job rather than calculated for this one. A designer builds in a margin "just in case" the building's use changes. Or nobody wants to be the person who specified ducting that turns out to be a size too small. The problem is that none of these reasons are based on the actual airflow and velocity requirements of the system in front of you.

## The Cost of Specifying Oversized Ductwork

**Airflow velocity drops**, and that's the root of most of the knock-on issues. Oversized ductwork slows air down below the level the system was designed to move it at, which reduces how effectively conditioned air actually reaches the space it's meant to serve. Fans and AHUs end up working against a system that isn't matched to them, which can mean higher running costs for no gain in comfort.

**Condensation risk increases.** Slower-moving air combined with mismatched insulation performance for the duct diameter gives moisture more opportunity to settle inside the run — a particular concern in humid or high-occupancy buildings.

**Installation gets harder and more expensive**, not less. Larger ducting needs more support, more space in the ceiling void, wider penetrations through walls and floors, and more material overall. None of that is "safety margin" — it's added cost and added programme time for a system that performs worse, not better.

**Fire and hygiene performance isn't improved by size.** Larger ducting doesn't make a system safer or cleaner — that comes down to the product's actual fire rating and antimicrobial performance, which is unrelated to diameter. Elephant Duct's semi-rigid range is [Class B-s2, d0 fire rated](https://elephantduct.com/standards-legislation) and carries a hygienic, antimicrobial coating as standard, regardless of the size specified.

*(P.S. our ducts come in sizes from 50mm to 315mm, come with insulation pre-installed, and are fire resistant... just saying!)*

## So What's the Right Size?

The right diameter is the one calculated from the actual airflow rate and target velocity for that specific run (and, importantly, not a rounded-up guess!). That calculation depends on variables like extract or supply volume, duct length, and the number and severity of bends, which is exactly what a proper sizing tool accounts for and a rule-of-thumb spec sheet doesn't.

Run your numbers through our [duct sizing calculator](https://elephantduct.com/duct-minimum-size-calculator) before you order. It's built to current guidance and gives you the minimum size that actually meets the airflow requirement — not a padded-out estimate. As with all regulatory-linked figures, always check your result against the current, up-to-date version of the relevant guidance before finalising a spec.

You can also check out our [insulation tool](https://elephantduct.com/duct-insulation-selector-tool), which helps people decide on which level of insulation they need for their particular space.
